Most buyers arrive at this decision the wrong way round. They finish the artwork, then ask which sleeve it goes on. By then the file is already built for a surface it may not suit, and the fix is a redraw rather than a setting.

What are you actually customizing on a cup sleeve?
Three things: the stock, the print method, and the finish. Not the outline.
Sleeve blanks are cut on fixed tooling, and the industry has clustered on a small set of standard fan shapes for that reason. A standard blank runs on an existing die with no tooling charge. A blank in a size nobody else uses needs a die cut for it, and die cost only spreads thin across a very large run, so it is a decision for a program with unusual cups and serious volume behind them, not for a first order.
That constraint is better news than it sounds. It means the money you were going to spend proving your cup is special goes into print instead, which is the part your customer actually sees from across the room.
Two of the three variables are settled the moment you pick a stock, because the stock determines which print methods and finishes are open to you. That is why the stock decision has to come first.

Corrugated kraft: insulation first, print second
This is the sleeve most people picture. A single layer of corrugated kraft board wraps the cup, and the flutes trap an air gap between the drink and the hand. The same ribbing that does the insulating also gives a non-slip grip, which matters more than it sounds on a cup handed over a wet counter.
The flute is also what your artwork has to survive. Ink is going onto a ridged surface rather than a flat one, so the things that read cleanly are solid shapes, confident line weights, and 1-2 spot colors doing clear work. Hairline rules, small reversed-out type and tight gradients are where corrugated disappoints people, and it disappoints them at 20,000 pieces rather than at the proof.
Design for corrugated the way you would design for a stamp rather than a magazine page. If the logo still reads when you shrink the file to thumbnail size on your phone, it will read on the sleeve.
Flat paper: the largest print surface
A flat sleeve is a single sheet of paperboard wrapped around the cup and glued at the seam. No flutes, which means the full surface is available for print and the print behaves the way it does on any smooth board. Offset CMYK is open here, so photographic imagery and complex artwork are genuinely on the table, and so are the finishes: matte lamination, gloss UV, embossing, foil stamping.
The trade is honest and worth stating plainly. Flat sleeves give minimal insulation. On a hot drink a flat sleeve is a branding band and a grip aid, not a heat shield, and pairing one with a very hot pour is how you end up with double-cupping at the counter. If the drink is hot and the hand has to hold it for a while, corrugated is doing a job that flat board cannot.
Flat stock earns its place on seasonal campaigns, on cold drinks, and on programs where the sleeve is carrying the brand rather than the temperature.
Cold cup sleeves: branding an iced drink without printing the cup
Sleeves are not a hot drink product only. Flat paper on a clear PET cold cup acts as a condensation barrier that keeps hands dry, and it hands you a large printable surface on a cup that is otherwise deliberately transparent.
The reason operators like this route is flexibility rather than economy. One clear cup can serve every drink on the menu, while the sleeve carries the seasonโs artwork and gets replaced whenever the campaign does. Iced coffee, cold brew, bubble tea and smoothie programs use this constantly, because the drink itself is the visual and printing over it defeats the point.
Cold cup sleeves run 12-32oz and take 1-4 color flexo. They are ordered from the same cup sleeve range as the hot stocks, and share its 20,000-piece-per-design minimum.
How much of your design does the customer actually see?
Less than the flat file suggests, and this is the part that surprises designers who have only worked on boxes.
A sleeve blank is a fan shape: the top edge is longer than the bottom edge, because the cup is a cone. Artwork drawn on a rectangle and dropped onto that blank comes out with tilted baselines and a logo that leans. Anything with a horizontal it needs to keep, a wordmark, a rule, a strapline, has to be built on the dieline curve from the start.
Then the seam. The sleeve is glued where the two ends overlap, so a strip of your design is buried under the joint and another strip sits under glue. Nothing you need to read belongs there, and the dieline marks where it falls.
Last, the hand. The sleeve occupies a band around the middle of the cup, and in service a hand covers part of that band from the moment it leaves the counter. You do not control which part. The practical answer is to build one clear lockup that reads at armโs length and repeat it around the wrap, so that at least one instance faces outward however the cup is handed over. A single logo placed once, beautifully, has roughly a one in three chance of facing your customer.
Which print method matches which stock?
Flexo in 1-4 colors runs on both corrugated and flat, and it is the volume default: spot colors, clean solids, sensible cost per piece. Offset is available on flat paper only, and it is what you use when the artwork genuinely needs photographic reproduction rather than strong graphics. Pantone spot matching is available where a brand color has to hold across production runs, which is most brands worth the name.

The one sleeve-specific rule: choose the stock before the artwork, because a file built for offset on flat board does not transfer to 2 color flexo on corrugated without being redrawn.
What does a custom sleeve order cost, and what is the minimum?
MOQ starts from 20,000 pieces per design, and each design carries its own minimum. A four-design seasonal set is therefore an 80,000 piece commitment, not a 20,000 piece one, and that arithmetic catches out more marketing calendars than anything else on this page. Consolidating a year of artwork into two designs rather than four is the single easiest way to make the numbers work.
Unit cost sits in the $0.01-0.04 band on kraft, depending on stock, color count and run size. Standard blanks carry no tooling fee. Sleeve types can be mixed within one order to reach the minimum across a product range, so a program running both hot and cold service does not need two separate commitments.
On the practical side: a dieline template is provided free for your designer, basic artwork setup is included on standard orders, and a physical pre-production sample is produced for approval before the full run. Standard production is 25-35 days after artwork approval and deposit.
